Darfon 720Wh (E4C0G-S) plastic piece crack - solution

For all owners of Darfon 720Wh battery Darfon E4C0G-S

(used on Santa Cruz Heckler 9, SCOR LT 4060, and others)

I've encountered the same issue on two different batteries. The plastic support piece located underneath the outer cover develops cracks over time. This part carries the entire weight of the battery and takes significant structural load, yet it's made from relatively thin and brittle plastic.

On my first battery, the part eventually failed completely and the battery literally came apart in my hands. On the second battery, I noticed the cracks early enough to prevent that from happening.

Because of this, we designed and manufactured a reinforced replacement version of the part using a combination of 3D printing and CNC machining.

I strongly recommend that all owners inspect their battery. To do so, remove the 6 bolts on the side opposite the charging connector and take off the decorative cover. Check the support piece carefully for any signs of cracking. If cracks are present, the part should be replaced.

Darfon appears to have reinforced this component in some later battery revisions.

If your battery has the original version, it's likely only a matter of time before it cracks and eventually fails.
